There is a critical need for a high performing and durable electric connector in traditional and emerging technology sectors. For example, electric vehicles (EVs), missile/rocket, aircrafts, and space shuttles are equipped with numerous and diverse types of electrical connectors, which are required to operate under vigorous vibration, mechanical stress, and a wide range of temperature. Under such harsh operating environments, electrical connectors can experience a sudden increase of electrical contact resistance (ECR), which can lead to a critical ohmic loss and a fatal surface damage. Therefore, the actual and correct analysis of ECR, if possible, can provide an innovative breakthrough on the design of electrical connectors. In this study, an integrated multi-physics ECR model is developed to obtain the fundamental mechanism of rough electrode’s dynamic ECR response. To accommodate the effects of structural vibration on the ECR response, a nonlinear system dynamics is coupled with the rough surface contact model and the ECR equation. The impacts of structural properties (stiffness and damping) and surface roughness on the ECR is investigated through the parametric simulations and statistical data analysis. Lastly, using the novel density-function-theory (DFT) techniques, thermoelectrical properties of metal oxides are calculated with respect to strain and temperature, which can improve the quality and accuracy of the proposed ECR model.
